When a custom pallet is actually required

A custom pallet is required when the load, the destination or the handling equipment makes a stock 48x40 wrong rather than merely imperfect. Most loads do not meet that test. The table below lists the twelve conditions that do, the specification that settles each one, and what each condition rules out, so a buyer can decide before requesting a quote rather than after.

Weight is the binding constraint	Component thickness reduced deliberately and the load rating requoted at the new thickness	Taking wood out of a pallet is easy. The pallet has to come back	Nestable or stackable geometry chosen at design time	Return geometry is decided when the deck is drawn. It cannot be added later without rebuilding.	Rules out designing for the outbound leg alone.
The pallet is used once and discarded	Lowest compliant specification that survives one trip, treated as packaging	A one-way load does not need to be repairable, and paying for repairability it will never use is the most common overspecification in custom work. The table is worth arguing with. Ten of the twelve rows describe situations most shippers never meet, and the honest reading is that a stock 48x40 is the right pallet for the large majority of domestic freight. Custom work earns its cost in a narrow band: loads that do not fit, loads that cross a border, and lines that stop. A buyer who reaches for a custom build outside that band is usually paying for a tolerance nothing in the operation reads.

When do I actually need a custom pallet instead of a 48x40?

When something about the load, the destination or the equipment makes a stock 48x40 wrong rather than merely imperfect. The four conditions that decide it most often are an overhanging footprint, a part longer than 48 inches, an export requirement, and an automated line with a stated tolerance. If none of those apply, a stock pallet is usually the better answer and the cheaper one.

What does heat treatment actually require?

The American Lumber Standard Committee Wood Packaging Material Policy defines heat treatment as wood packaging material placed in a closed chamber with artificial heat added until it achieves a minimum core temperature of 56C for a minimum of 30 minutes. Material treated that way is marked HT. Where dielectric heating is used, the treatment code mark is DH.

What does the KD mark mean on a pallet?

KD means kiln dried. The ALSC policy sets it at a maximum moisture content of 19 percent at time of surfacing, and states that a lower maximum may be specified only if it appears in rules certified by the Board of Review. A pallet can carry both marks together as KD HT.

What is the one specification buyers most often leave out?

The span a rack rating was measured across. A load rating quoted without its span cannot be compared between two suppliers, because the same pallet rates differently across different spans.

Is a custom pallet always more expensive than a stock one?

Per pallet, usually yes. Per shipment, not always. The comparison that matters is the delivered cost of the load, which includes damage, rework, repalletising at a receiving dock, and line stoppages. A custom build that removes one of those can cost less overall than the stock pallet it replaced.
