GMA 48x40 vs Custom Pallet Sizing: When Custom Is Worth 40% More Per Pallet

When the default 48x40 GMA is wrong

48x40 GMA is the US retail-DC standard because it fits 30 pallets in a standard 53-foot dry-van trailer (2-wide × 15-deep floor-loaded). For SKUs sized to 48x40 or smaller, this is optimal. For SKUs that don't fit 48x40 well, forcing 48x40 wastes 15-40% of trailer cube - which shows up as extra freight cost on every load, permanently, for the life of the SKU. Custom sizing at 20-40% higher per-pallet cost can save 3-8× that delta in freight cost per load.

Four scenarios where custom sizing wins TCO

Scenario 1 - product overhangs 48x40: SKUs sized 42x54 (window frames), 32x84 (tubing), 44x44 (industrial equipment) overhang standard 48x40 causing damage-on-transit + rejected inbound. Custom-engineered pallet at exact SKU dimension eliminates damage cost + rejection cost.
Scenario 2 - product undersizes 48x40: SKUs sized 30x24 or 32x30 waste 40%+ of the 48x40 footprint. Custom 32x30 or 36x36 pallet at 40% higher per-pallet cost fits 33% more pallets per trailer, saving 15-25% in freight cost per load.
Scenario 3 - stacking + double-decking geometry: SKUs designed for double-decking need a specific top-deck-to-bottom-deck clearance. Standard 48x40 with 4.5-6" tall deckboards may not clear. Custom low-profile block at same footprint solves this.
Scenario 4 - retailer-specific mandate: some retailers or receiving desks require specific sizes (48x48 for building materials, 42x42 for auto parts, 40x48 for beverage) - custom is not optional, it's the ticket to receiving-desk acceptance.

Trailer cube math for the second scenario in dollar terms

A 53-foot dry van holds 30 standard 48x40 pallets floor-loaded. If your SKU only occupies 32x30 of that 48x40 footprint, you're shipping 44% wasted floor space every load. At $2.50/mile average dry-van freight for a 400-mile lane = $1,000/load ÷ 30 pallets = $33/pallet freight. Switch to 32x30 custom pallets: fit 40 pallets in the same trailer (33% more). Effective freight cost = $1,000 ÷ 40 = $25/pallet freight. Delta = $8/pallet saved on freight. Multiply by 100k pallets/year = $800k/year in freight savings. That easily justifies a $3-5 higher per-pallet buy cost on custom.

When 48x40 GMA is still right

Do NOT go custom when: your SKU actually fits 48x40 well, you ship into retail DCs that specifically prefer 48x40 (Publix / Walmart / Costco / most grocery), your volume per SKU is too low to amortize custom-tooling costs (typically <5k pallets/year per SKU), or your ops team lacks the discipline to enforce spec conformance at receiving.

Step 1: Measure your SKU's actual footprint. If it fits 48x40 with <10% waste, stay standard. If waste is 15%+, evaluate custom.
Step 2: Model 5-year freight cost delta at your annual volume × lane rate. If custom saves >$100k/year in freight, custom wins.
Step 3: Confirm retailer / receiving desk accepts the custom spec. Get in writing before ordering.
