How truckload economics actually work
Per-pallet freight cost drops dramatically as you fill the truck. A full 53-foot dry van load (26 pallets) costs roughly $350-450 within 75 miles of a United States Pallets yard. That works out to $13-17 per pallet in freight. A partial load (10 pallets in the same truck) splits the same total cost across fewer pallets, so per-pallet freight jumps to $35-45.
For routes longer than 75 miles, freight is priced per loaded mile: typically $2.50-3.50 per mile for dry van, $3.00-4.50 per mile for reefer (refrigeration premium), and $3.50-5.00 per mile for flatbed (tarping + securement labor). A 1,200-mile haul to Texas runs $3,000-4,200 freight, or roughly $115-160 per pallet on a full truckload of 26.
Most customers optimize by either: (a) ordering full truckloads even when volume runs slightly over need, then carrying inventory; (b) consolidating with another customer's load via partner broker network (LTL pricing model); or (c) using a standing-order program with weekly delivery that locks 12-month freight rates into per-pallet pricing.
Loading patterns explained
Pinwheel loading alternates the orientation of pallets in adjacent rows. Row 1 has pallets oriented length-wise (48-inch dimension running front-to-back); Row 2 has pallets oriented width-wise (40-inch dimension running front-to-back). This pattern fits more pallets per truck because it accommodates the truck's 96-inch interior width more efficiently.
Square (matched) loading orients all pallets the same direction. Less efficient on pallets-per-truck but simpler for forklift loading and unloading, and required when pallets cannot be rotated due to load orientation (e.g., produce containers with labeled tops, equipment with directional handles).
Chimney loading adds a row of pallets standing on edge in the center of the truck for irregular dimensions. Adds 2-4 pallets per load but requires custom bracing.
Frequently Asked Questions
How many 48x40 pallets fit in a 53-foot dry van?
26 pallets on the floor (13 rows of 2 across, pinwheel pattern). 52 pallets if double-stacked. 60 pallets if stacked + chimney load (4 across with pinwheel). The 26 floor-load count is the most common standard for grocery and CPG distribution.
How many pallets fit in a 48-foot reefer?
24 pallets on the floor (12 rows of 2). 48 stacked. The 48-foot reefer is 2 feet shorter than a 53-foot dry van, accommodating the refrigeration unit. Common for produce, dairy, frozen protein, pharmaceutical cold-chain freight.
Can I double-stack pallets in a truck?
Yes if load weight permits. Standard 48x40 GMA has dynamic load rating of 2,500 lb. A loaded pallet under 1,500 lb generally allows double-stacking. Above that, the bottom pallet's deck may deflect. Block pallets handle double-stack loads better due to continuous-face deck construction.
How many 48x48 beverage pallets fit in a 53-foot dry van?
22 pallets on the floor (11 rows of 2). 44 stacked. The 48x48 footprint loses 4 pallets per truckload vs 48x40 due to the wider deck. Beverage distributors accept this trade-off for the higher density per pallet.
Does the calculator handle custom sizes?
Yes - enter any pallet length and width. The calculator computes floor count + stacked count based on truck interior dimensions (320 inches long x 96 inches wide for 53-foot dry van; 290 inches for 48-foot reefer).
What's the max pallet weight per truckload?
Federal limit is 80,000 lb gross vehicle weight. Subtract ~20,000 lb for tractor + trailer = ~60,000 lb cargo capacity. At 26 pallets per truck, that's ~2,300 lb per pallet maximum. Heavier loads require fewer pallets per truck or special permits.
How do I optimize my pallet load for full truckloads?
Pair lighter and heavier SKUs to balance the load. Use chimney loading (alternating long/short orientation) for irregular dimensions. Standing-order programs let us optimize pallet builds to your specific truckload economics. We email a written optimization analysis when you submit the form below.
